Re: your questions during the video The first object they were securing to the steel cage was the baseplate. This is the "top" of the piling, as the piling will be sunk into the ground. The steel building will be bolted and possibly also welded to these baseplates. The steaming helps the concrete cure faster. It hardens better, faster this way. Thanks for uploading this video; nobody will ever see those pilings when they are in use but it is nice to know what the roots of your high-rise look like.

I have a degree in materials engineering, and have worked in concrete prestressed bridge beam construction. The comments below are correct. The steam aids in curing the concrete. The base plates are used to tension the steel rebar core. These both help speed the process and make for a much stronger end product. Steel is very strong in tension and concrete is very strong in compression. When you combine the two strengths of each you get an even stronger more flexible end result.

Gabe Thank you for your valuable and informed comments. Most of us are not building engineers and do not appreciate the complexity and knowledge needed to build a high rise building and the many structural materials needed to put it all together. How many years did it take for the Monster Concrete Pillar Machine to be able to do what it does.? To see that machine work and each step of the process is just fascinating.

I’ve always wondered, could you make the moulds with ridges, lines & groves so the finished product came out looking like wood. The reason being is it would be possible to replace historic rail or road trestle bridges with concrete poles that look like wooden bridges. They’d be stronger and last forever. I’m sure you’d only need 10 or maybe only 5 or 6 different moulds, as you rotate the poles so show a different side. They could also have flat spots for the angle beams that act as struts and crossmembers and they could be made out of concrete as well.

Hi, I found the video interesting. Many years ago I was involved on construction sites, the pilling was called Friction Piling, the rig was set up bored the hole depending on the depth required, and pulling out the steel cage was lowered in followed by the center pipe injecting the concrete. these were done in clusters, then the on-site engineer would check the sounding of the piles with an instrument, following on the cluster of piles would be jacked off ready for the pile cap, then shuttered for concrete, sometimes this was done in groundwater due to site conditions, this was roughly how I remember it being done, I am sure other more qualified people will add some comments, this was my experience in the 1980s. Did you see the rolling guides at 0:28? that's an accident waiting to happen. They need to be adjusted, lowered or the previous guide before these needs to be raised... something.

Noticed the re bars are small ..we use 12mm to 15mm rebars and same size steel wire and pretensioned before grouting in the pods and heat dry ..

This is so cool to see a smooth surface tube being formed just by a centrifugal force from spinning the mold... Remember, there was no cast inside the pillar, only on the outside. That means they have to use the same carefully measured amount of concrete mix each time, with controlled dispersion, to obtain the same wall thickness.... Lots of effort went into developing this technology.

Great film. Good comments below. Used to work concrete construction but only with regular formwork for walls, foundations, etc. you can see how the concrete came down to the tube as almost dry. this gives them the ability to form it somewhat, then the spinning spreads it to the outside without having sloshing water in the mix. It doesn't have enough water to cure so the steam is added. Very ingenious.

The plate and the bolts into the endplate at about the 2:20 mark serve dual purpose. It helps hold the rebar steel pattern in place, and it looks like it pulls it into tension. The "P" in PHC stands for pre-tensioned, which is where you pull the steel before casting the concrete around it, and it essentially makes the concrete "tighter". This has to do with the relative strength differences concrete has when it is pulled vs. when it is pressed. The oil is formally called a "form release agent", which really does the same thing oil in a cake pan does. Steam is used to cure this concrete, I'm going to guess because it is hot and wet. Concrete needs a lot of water to cure (harden), and a high-strength concrete has a lot of cement, and therefore needs a lot of water. This is a chemical reaction, so if you write it out, there's no water in the end result. Keeping it hot and saturated speeds up the reaction by giving it plenty of reaction material and energy. I'm shocked they're hollow in the middle, which was a surprise after they spun the cylinder. I normally don't work with PHC piles, and spinning concrete is usually not recommended because you can separate the components and end up with uneven distribution. It's quite a fast speed, so I'm guessing the aggregate mix has to be very uniform to avoid this problem. Thank you for posting, this has been very interesting to me.

I too was surprised the pile came out hollow. I'm guessing the centrifugal forces applied with steam and precise speed caused the forming. There must be a host of mechanical and chemical reactions known to accomplish such ingenuity. I'm still searching for a high strength concrete mix for moulds. DIY style.

Kevin C Yes you can bet they have worked on every aspect of their concrete mix. You bring up a good point of the different materials in the concrete can't separate when it's spinning and have to stay properly mixed. Not easy to do I imagine.

@6:15 The steam they're using is superheated, leading to standard steam. First, the superheated steam flash-cures the concrete, and bakes the structure, hardening it by oxidizing some of the random minerals in the mix into stronger forms. Then, the low temperature steam rehydrates the super-dry outer layer, preventing it from becoming brittle and allowing it to more easily flex with the rebar. As a bonus, it makes demolding it easier, because baking concrete against metal like that basically welds the stone to the steel, and rehydrating it makes it let go. Ever heard concrete sound like rice krispies when you pour water on it in the summer? Same basic concept.

The temperature has to be maintained below the boiling point of water or it will cause steam bubbles in the concrete, very undesirable! The steam prevents the concrete from drying during the curing process & accelerates the cure. If the concrete dries there won't be moisture for the chemical reaction to take place. Shrinkage will occur and will lead to micro cracking that will not be fixed by rewetting. I rather doubt that any oxidation of "random minerals" results in stronger forms of concrete. At any rate it wasn't covered in my classes on concrete structural design.

The high speed fan you hear during this section over the rolling mill is the turbine pushing all that superheated steam into the chambers; probably with enough force to flay you to the bone in the output XD

Reminded of my previous workplace where we produce prestressed high tensile concrete piles. The piles must go through an oven called autoclave and finishes with a radioactive test to ensure they are completely dry on the inside and no bubbles or holes. Very good quality piles.

Radioactive test? There are several methods of non destructive testing, such as ultrasound, and radar. But, I have never heard of a 'radioactive' test. (Alpha particles are fairly common in soils but are not good penetrators. But neither Beta nor Gamma rays seem likely either. Are you sure radioactivity is used in the testing?

The steam curing is probably needed for strength. Concrete always cracks as it cures - there's no way to completely stop ALL cracking. If it develops large cracks, the concrete will be weak, but if it only develops micro cracks that you can't even see, it will be MUCH stronger. One of the ways you can minimize cracking is by keeping the concrete wet while it cures. That's why when they pour concrete driveways, it's best to keep misting water on them for a day or two. It will increase the strength of the concrete tremendously. Another way to minimize cracking is to keep it the same temperature all over the concrete. And since the center will get quite hot (concrete makes its own heat as it cures), they use heat to keep the outside from cooling off too quickly. And what is hot AND wet? Steam.

@rasmid tan The 28 day # is the point at which the concrete, when tested, will have achieved it's design strength. Most of it's ultimate strength will have been achieved by then. Think of it as the quality control method.

8:08: Remember the centrifugal spinners earlier in the video? The centrifugal force ensures that the concrete is spread evenly all around the inside of the mold. That hollow center would be impossible without the centrifugal force. That means that the molds have to be spinning the WHOLE TIME the concrete is setting.

Progress Energy, formerly Florida Power, now Duke Energy, replacing the old cedar poles and upgrading the 96kv to115kv x3 transmission lines behind my ex's house, with new concrete poles the auger was 6' in diameter, and they were set at a minimum of 30' below grade I believe, and the structures were +100' above grade, the clevis used to hold the lifting strap weighed 200 pounds (just an estimate might have weighed more) what an awesome project I peered down one of the bored holes, and realized that if you fell in, you were dead the one I was looking in was about 40' deep, (In the Highlands) they weighed (O may be remembering wrong) 90 tons? Not 100% positive, but they were way heavier than the 3-1/2 - 4-1/2 foot cedar utility poles they took out. Colossal Crane, impressive!

The process at 2:24 is to attach the components which will allow the steel bars to be tensioned prior to the concrete setting - (i.e. Prestressed concrete) The tension is applied by the machine shown ay 5:15. The machine tightens the nut seen attached to the casting vessel at 5:28and 5:33. The worker removes the shiny steel 'socket' used to torque the nut

The spinning welder that is forming the cage in this video - I always thought that same process would be perfect for lining the tunnels from a tunnel boring machine. Just after the cutter head, a spinning welder can push and weld steel wire into and around the rock wall to form a dense cage that runs the length of the tunnel. This would protect from falling rocks if the celling of the tunnel isn't completely solid. From there the machine can install the usual concrete slabs to line the tunnel walls over the cage, then inject liquid concrete. The cage then works as steel reinforcement for the injected concrete that is curing behind the slabs.

Curing with steam speeds up the curing without reducing the strength. The steam heats the concrete and prevents it from drying out/losing moisture. For most chemical reactions, for every 10 degrees increase in temperature, the reaction speed doubles.

The Steps at 0:45, 2:23 and 5:15 belong together in a way. They attach 2 Plates a 2:23 one is hocked into the knobs at the end of the steel wire (created at 0:45) this one remains in the Pile and is used to attach it to other stuff during construction. the other plate bolts into the holes in the first one and has a central hole to wich a thick screw is attached in 5:15. What they are doing at 5:15 is an extremely important step. They are pre-tensioning the Steel wires (pulling very hard and fixing in pulled position) in 5:34 you see the bolt that keeps the Steel in tension and is attached to the plate from 2:23. This pre-tensioning makes the Piles much much stronger than ordinary cast in place concrete piles. This process is also almost impossible in ordinary construction and really only done in pre-cast concrete (except in bridges). In normal concrete you have to develop cracks for the steel to take any load. With this method the pile may stay crack free depending on load.

@Paul Doyne Concrete works in one way that is compression. Wires are being used to make concrete work in tension. The problem is before wires generate enough force concrete cracks and lose some of its strength. By pre-tensioning wires works (generates bigger force) before deformation or bigger cracks happen when tension loads occur. ( earthquake )

Why would you pre-tension (effectively putting it in compression) a pile that is going to be in compression? I think you're wrong here.

Steam speeds up the curing process. This will help them move the pile out of the factory at faster rate, thus enabling them to produce more piles per month for the same factory area. Steam curing also has other benefits such as it prevents non uniform curing and prevents crack formation.

This is so optimized with some many specialized tools just for this job. It sometimes amazes me how some obscure items are still manufactured at enormous scale, so it is worth optimizing its production so much. The engineers who designed this plant, should be proud.

The cap bolting process is to tension the rods within the mold, which pre stretches the concrete, the finished product has many tons of steel tension pulling the end caps together compressing the concrete this makes it very strong

@Александр Мазейкин А примерно в 2010 годах в Новокузнецке столбы поменяли на польские. Польские столбы лучше в разы во всем, но я бы лучше купил оборудование за те же деньги можно было бы самим выпускать столбы. Но думаю у мэра Мартина не было времени, потому что шла громадная реконструкция на Рембыттехнике сторону Ильинки и Запсиба.

It is ingenious but very simple. Just apply a charge to the spool and ground the rest of the cage. The only electrical path is through the spool and the only point of very high resistance is where the spool's wire contacts the cage

What I do not understand here is that I was taught that concrete derives its strength to weight efficiency from the air bubbles in the mixture. And that pure solid concrete with no air bubbles was weak. As they spin these pilons to compress the concrete into disks around the perimeter, aren't' they undermining that element, i.e., isn't it better to have all that "air space" that ends up in the core of the pylon distributed as small bubbles in a solid concrete pylon. The mass of the final product will be the same, so there is no strength-to-weight gain by doing it this way. perhaps somethign else in the construction desigh process accounts for it?

Tnx for sharing how this hollow piles are manufactured. Was always wondering it must be a pain in the ass to remove the inner casts. Now I know the hollows are formed by spinning the concrete casts.

Perfect work I have one question, How did they make them hollow piles with smooth finishing from inside? when they casted the concrete, there was no mold inside the reinforcement. Am I missing something?

That required special cement (probably rapid hardening cement and water reducing additives) so setting time will be short and concrete will maintain its shape prior steam curing.

One of my early jobs in the UK was working with a foundations company (girlfriends father...) and we made up the cages on site; lengths of re-bar and coils of heavy wire using strips of tie-wire. Then we'd drop them down our pre-bored holes and pour the concrete. Enjoyable summer work but hard going.

I think high temperature in a steamy atmosphere helps the concrete to reach its standard exothermic reaction while curing without depriving it of too much moist on the outside and the inside hollow surface. It is probably the ideal environment for the fast curing concrete they chose.

@lagre som adsl but you don't want it to do that too fast, especially in such thin sections as these. They are heating the casting up to speed the curing reaction and keep it uniform, so they also have to steam it up to slow the concrete loss of humidity and prevent the casting from cracking.

The cables are 'butted', these cables are then spaced correctly by the wire that is spot welded in a continuous wrap. When the end cap is fitted it also holds special bolts which have tension nuts fitted to their end. As the bolts are tightened the nuts which fit over the buttes ends of the cable are pulled tight. In similar fashion as rivet nuts are used in manufacturing. A second set of bolts fit only into the mold. After forming and curing the end cap is removed, leaving the tensioned nut. Half of the nut has threat left exposed, which are seen at the end of the vid and will be used in connecting the pile.
